Signs of Spalling

  • Concrete flaking or pieces falling from balconies, soffits, beams or columns.
  • Rust stains bleeding through paint or plaster.
  • Cracks running along the line of the reinforcement.
  • Hollow sound when the surface is tapped.
  • Exposed, rusting steel bars.

Safety first. If cracks are opening quickly, doors or windows suddenly jam, or a wall, beam, balcony or retaining wall looks unstable, keep people and cars away and get a professional assessment promptly. Do not attempt structural repairs yourself.

Why Concrete Spalls

Steel in concrete is protected by the alkaline concrete around it. Carbonation over time, salt air near the coast and too little cover let the steel rust. Rust takes up more space than steel, so it cracks and pushes off the concrete.

The Repair Process

  1. Survey. Sound the surface and map the damaged areas.
  2. Break out. Remove unsound concrete to behind the corroded steel.
  3. Treat the steel. Clean to bare metal, apply corrosion protection, and add or replace bars that have lost section.
  4. Reinstate. Rebuild with a suitable repair mortar or concrete.
  5. Protect. Apply a coating to slow future carbonation and moisture.

Where bars have lost a lot of section, or the element carries significant load, a structural engineer should specify the repair and any propping.

Limits of Patch Repairs

A patch repairs the damaged area only. If the surrounding concrete is also carbonated or salt-contaminated, corrosion can continue next to the patch. A wider survey and protective coating reduce this risk. For other concrete damage see concrete repairs.

From Enquiry to Repair

  1. Enquiry. Send photos and the location of the damage.
  2. Inspection. Extent of damage, access and engineer input where needed.
  3. Quote. Per m² or per item, with access equipment listed.
  4. Repair and coating. Then curing and making good finishes.

Frequently Asked Questions

What is concrete spalling?

Concrete flaking or breaking away, usually because the reinforcement inside has rusted and expanded.

Is spalling dangerous?

Falling pieces can injure people, and corroded steel weakens the element. Keep the area clear and have it assessed promptly.

Can I just plaster over spalling?

No. The corroded steel must be exposed and treated, or the damage comes back.

Why is spalling worse near the sea?

Salt in the air speeds up corrosion of the reinforcement.

Do spalling repairs need an engineer?

For balconies, beams, columns and suspended slabs, or where steel has lost a lot of section, yes.

Who pays for balcony spalling in a sectional title complex?

It depends on whether the balcony is common property or part of a section. Check the rules and speak to the body corporate.
